Direct answer

IOCL’s US 2024/0209279 is a single-step open-kettle zinc–alkali/alkaline-earth mixed complex with low thickener content and drop point 180–300 °C. It is aimed at lithium-like performance without lithium economics. Open-kettle matters: many Indian plants already have the hardware.

  • US 2024/0209279 A1 (Indian Oil Corporation) claims a single-step, open-kettle zinc–alkali/alkaline-earth mixed complex grease with low thickener content and a 180–300 °C drop-point window — cited here as prior art.
  • The assignee is domestic and the claimed hardware is Indian plant reality: a standard open kettle, not a pressure autoclave.
  • Grease economics are thickener economics; the yield curve (wt% thickener at NLGI 2) is the whole commercial argument.
  • The filing is evidence of a claimed process and composition — not a market guarantee, not a pumpability proof, and not a lithium obituary.
  • A genuine design-around changes the alkali partner, complexing agent, process order or thickener window; clearing the granted claims is a patent attorney's job.

What ‘mixed complex’ means vs LiX vs CaSX

A lithium complex grease builds its network on lithium 12-hydroxystearate plus a complexing agent (a dibasic acid or borate), giving the high drop point and shear stability that made it the default multipurpose grease. A calcium sulfonate complex converts an overbased detergent into a calcite network — superb water and EP, at a heavy thickener bill. A zinc–alkali mixed complex, the subject of IOCL's filing, co-saponifies zinc with alkali or alkaline-earth soaps in a single kettle step, aiming at lithium-like structure and drop point without lithium's raw-material economics. Zinc soaps are old friends of the industry — zinc stearate is a classic cosmetic and mould-release soap — but a high-drop-point zinc complex multipurpose grease is a newer development path.

What the filing is evidence for

US 2024/0209279 A1 (Indian Oil Corporation, published 27 June 2024) is evidence that India's largest refiner-marketer has claimed a single-step, open-kettle route to a zinc–alkali/alkaline-earth mixed complex grease with low thickener content and a reported drop-point window of 180–300 °C. Two signals matter to an Indian plant: the assignee is domestic, and the process is open kettle — no pressure autoclave in the claimed route. We cite it as prior art; we do not reproduce its claims, and nothing here is a freedom-to-operate opinion.

Why thickener yield is the cost story

Grease economics are thickener economics. Soap is the most expensive structural ingredient per kilogram, so the yield — how many weight percent of thickener you need to reach NLGI 2 — sets the raw-material cost of every drum. A complex that reaches grade 2 at a low thickener content, as the filing reports, undercuts a lithium complex at its typical soap level, and it does so with zinc and alkali hydroxides instead of lithium hydroxide, whose price and EU classification trajectory have made purchasing departments nervous since 2021. That is the whole commercial argument in one sentence; everything else is performance verification.

What it is not evidence for

A published application is not a market-share guarantee, a field-fleet history or a drop-in replacement certificate. It does not prove the complex pumps through a 50-metre centralised line at 5 °C, survives a monsoon yard, or matches lithium complex on roll stability after water contamination — zinc soaps have their own personalities, including a tendency toward higher oil separation if the network is under-worked. It is also not evidence that lithium is dead; lithium complex still carries the largest installed validation base in the country. The filing is a claimed process and composition, nothing more.

Open kettle vs autoclave — who can make this

The open-kettle claim is the plant-floor headline. Converting overbased sulfonate at pressure, or running a polyurea reaction safely, pushes plants toward autoclaves and isocyanate handling systems. A single-step saponification that runs in a standard open kettle — heat, mix, saponify, dehydrate, finish — fits the hardware most Indian grease plants already own, which is exactly the audience for a lithium alternative. The process discipline still matters: zinc oxide reactivity varies by grade, the water of reaction has to leave the kettle cleanly, and the complexing step has a temperature window that decides whether the drop point arrives.

What a formulator changes on the bench

An independent bench version of this idea starts with stoichiometry, not the patent text:

  • Soap ladder: zinc-to-alkali ratios and fatty-acid blends (12-HSA versus stearic-heavy cuts) against worked penetration (D217) at fixed thickener — the yield curve is the deliverable.
  • Process window: saponification temperature, dehydration ramp and finishing shear as variables; record drop point (D2265) and oil separation (D1742) per window.
  • Duty checks: water washout (D1264), roll stability (D1831), four-ball EP (D2596) and pumpability on a ventmeter before anyone says 'multipurpose'. Compare against your own lithium complex control, not a brochure — the lithium complex manufacturing page is the benchmark process this chemistry is trying to displace.

How an independent formulator designs around, not copies, a patent

Designing around starts by reading the independent claims for what is actually fenced — the metal combination, the process order, the thickener window — and then asking what the claim drafter left outside. A domestic filing by a domestic major also raises a practical question: is your plan to compete with the assignee's own marketed product, or to supply a segment they ignore? The chemistry answer and the business answer are different conversations, and only the first one is ours.

The design-around question

The design-around question: which claimed element would you change for real — a different alkali or alkaline-earth partner to the zinc, a different complexing agent, a two-step process order instead of the claimed single step, or a thickener content outside the claimed window — and what yield and drop-point data would prove your route still earns the drum? Proving that in the kettle is formulation. Whether the result reads on the granted claims in India or abroad is a patent attorney's question, and this practice does not answer it.

What Lubechem will and will not claim

Lubechem Consultant is an independent formulation house in New Delhi, led by Er. Manoj Kumar and practising since 2010. US 2024/0209279 A1 is cited as prior art — significant here because the assignee is Indian and the claimed hardware is Indian plant reality — not as a Lubechem product, not as a market prediction, and not as legal clearance. We do not reproduce claims and we do not issue freedom-to-operate opinions.

What we will do is build the yield curve on your kettle, with your zinc oxide and your fatty acids, against your lithium control, and tell you honestly where the mixed complex wins, ties or loses. If lithium hydroxide pricing or classification is the actual pain, send the current formula cost and the duty list — the first deliverable is a costed screening plan, not a new drum.

Questions plants actually ask

Is zinc complex grease India a drop-in for whatever we run today?

Almost never. Thickener family, base-oil viscosity, NLGI grade and additive response all have to be matched to the duty. A purge plan comes before a plant-wide switch. Compatibility charts are screens, not guarantees.

Can we put zinc complex grease India on the TDS because a patent or paper mentioned it?

No. Patents are prior art. Papers are evidence under stated conditions. A TDS line has to be backed by a method you actually ran, on oil you actually stock, at a treat you can buy twice.

Who owns the formula if Lubechem develops it?

Ownership is the contract. The practice is independent formulation with IP transfer as scoped — not a branded additive package you can never leave. Ask for the assignment language before the first kettle.

What should Indian grease plants that cannot justify autoclave CaSX yet send in the first brief?

Duty (load, speed, water, temperature, relube), the current TDS and fail mode, target specs (IS / ASTM / OEM), and whether the product is sold, used in-house, or exported. Photographs of the failed component help more than adjectives.
