SABS Sulphonic Acid Feedstock
Synthetic alkylbenzene (C20-C32 linear / branched alkyl) sulphonated with SO3 (oleum or SO3 gas) to give synthetic alkylbenzene sulphonic acid (SABS). Indian SABS supply from BRB International (Belgium), IPAC India (Mumbai), Stepan (US). Feedstock quality controls molecular weight, ash and colour.

Neutralisation with Lime
Sulphonic acid neutralised with hydrated lime (Ca(OH)2) in 100N base oil at 60-80 °C. Reaction is exothermic. Stoichiometric lime addition gives neutral Ca sulphonate (TBN ~30-50). Water of neutralisation is removed by N2 sparge or vacuum.

Overbasing with CO2 / Methanol Promoter
Neutral sulphonate is overbased — additional Ca is dispersed into the micelle as colloidal CaCO3. Process: add excess hydrated lime + methanol promoter (10-25% MeOH), heat to 50-70 °C, sparge CO2 gas. Carbonation reaction: 2 Ca(OH)2 + 2 CO2 → 2 CaCO3 + 2 H2O. Methanol stabilises the micelle during overbasing.

Dehydration & Methanol Stripping
After target TBN (300 / 400 / 500) is reached, the batch is heated to 130-180 °C under vacuum to strip methanol and water of carbonation. Methanol is recovered via condenser for re-use. Strip endpoint by Karl Fischer water content < 0.05% and methanol residual < 200 ppm.

Filtration of Unreacted Lime
Filter through diatomaceous earth or polish filter to remove unreacted lime, CaSO4 by-product, and any haze. Final clarity is critical for downstream blender filterability QC. Filtration cake disposed per CPCB hazardous waste rules.

Blending in 100N Base Oil & QC
Final product diluted to standard active matter (typically 40-50% active sulphonate) in 100N Group I / II base oil. QC release on TBN by D2896, Ca content by ICP-OES (8-13% Ca), kinematic viscosity at 100 °C, flash point, water content, and stability hold at 60 °C for 7 days.
