Wire rope grease (rope dressing) is the heavy black asphaltic-based grease that penetrates into inter-strand spaces of steel wire rope, lubricates strand-on-strand contact (the rope failure mode), and forms external corrosion barrier. Applied by hot-dip (factory rope manufacture), pressure-spray (in-service), or brush (maintenance). Used in mining hoist ropes, port container crane ropes, elevator ropes, dragline boom ropes. Process: dissolve oxidised asphalt + paraffin wax in heavy base oil at 110-130 °C with high-shear; in-situ Al complex saponification at 130 °C with isostearic acid + Al isostearate; cool to 80 °C and add EP / AW / solid lube / CI / tackifier; pour warm into drum / IBC. Drop >180 °C (asphaltic), penetration 320-350 (NLGI 0/1), 4-ball weld 400+ kgf, D665B salt-water pass — each batch verified by ASTM lubricant & grease testing. Ex-works cost ₹140-210 / kg at 5 MT batch.

Process: dissolve asphalt in heavy base at 110-130 °C; Al complex saponification; cool to 80 °C and add solid lube + additives; warm pour. Drop >180 °C, penetration 320-350, 4-ball weld 400+ kgf.
Three application methods. (1) Hot-dip immersion — at rope-manufacture stage, the rope is passed through a heated bath (120-150 °C) of liquefied wire rope grease, penetrating completely between strands. The standard factory pre-lubrication.
(2) Pressure-spray (CableLube / Viper / Kirkpatrick systems) — in-service rope maintenance with grease pressurised through nozzle that grips the rope and forces lubricant between strands. (3) Brush / drip — slow-speed manual maintenance. Hot-dip gives best impregnation; pressure-spray is best for in-service ropes that cannot be removed.
Oxidised asphalt provides four functions: (1) high tackiness — sticks to rope surface in heavy wind and rain, (2) high film strength — resists squeeze-out between strands under tension, (3) UV / weathering resistance — outdoor service life, (4) cost-effective high-MW film former.
Asphaltic base is essential for wire rope grease performance. Pure mineral oil + tackifier alone gives only 30-50% of the protection of asphaltic-base formulation. Asphaltic content typically 25-45% in finished grease.
Three primary failure modes that wire rope grease addresses. (1) Internal fretting wear at strand-on-strand contact — the rope flexes at sheave and the strands rub on each other. Without lubricant, fretting wear accumulates and the rope fails internally before external inspection shows it.
(2) Corrosion — atmospheric moisture, salt spray, industrial chemicals attack the inner wires. (3) Stress corrosion cracking under sustained tension. EP + AW additives address fretting; CI + asphaltic barrier address corrosion. Wire rope life is 3-5x longer with proper lubrication vs unlubricated.
