Wire rope grease (rope dressing) is the heavy black asphaltic-based grease that penetrates into inter-strand spaces of steel wire rope, lubricates strand-on-strand contact (the rope failure mode), and forms external corrosion barrier. Applied by hot-dip (factory rope manufacture), pressure-spray (in-service), or brush (maintenance). Used in mining hoist ropes, port container crane ropes, elevator ropes, dragline boom ropes. Process: dissolve oxidised asphalt + paraffin wax in heavy base oil at 110-130 °C with high-shear; in-situ Al complex saponification at 130 °C with isostearic acid + Al isostearate; cool to 80 °C and add EP / AW / solid lube / CI / tackifier; pour warm into drum / IBC. Drop >180 °C (asphaltic), penetration 320-350 (NLGI 0/1), 4-ball weld 400+ kgf, D665B salt-water pass — each batch verified by ASTM lubricant & grease testing. Ex-works cost ₹140-210 / kg at 5 MT batch.

What is wire rope grease?

Wire rope grease (wire rope dressing, wire rope lubricant) is a heavy black asphaltic-based grease formulated to penetrate into the inter-strand spaces of steel wire rope, lubricate the strand-on-strand contact (the failure mode of wire rope), and form an external corrosion barrier on the rope surface.

Applied by hot-dip immersion (factory rope manufacture), brush (slow-speed maintenance), or pressure-spray (in-service maintenance). Used in mining hoist ropes (Coal India shaft hoists), port container crane ropes, elevator ropes, deck crane ropes, conveyor ropes, dragline ropes.

NLGI 0/1 wire rope grease BOM (%): Group I bright stock 22%, oxidised asphalt 35%, paraffin wax 8%, aluminium isostearate 4%, isostearic acid 3%, sulphurised olefin EP 5%, ZDDP 1.5%, PIB tackifier 6%, polyisoprene 3%, ASA + Ca sulfonate CI 1.5%, calcium nitrite 0.8%, MoS2 + graphite 5%, aminic AO 0.5%, mineral spirits 4%, carbon black 0.7% — the EP, AW and CI components draw on our grease additive package range.

Process: dissolve asphalt in heavy base at 110-130 °C; Al complex saponification; cool to 80 °C and add solid lube + additives; warm pour. Drop >180 °C, penetration 320-350, 4-ball weld 400+ kgf.

How is wire rope grease applied?

Three application methods. (1) Hot-dip immersion — at rope-manufacture stage, the rope is passed through a heated bath (120-150 °C) of liquefied wire rope grease, penetrating completely between strands. The standard factory pre-lubrication.

(2) Pressure-spray (CableLube / Viper / Kirkpatrick systems) — in-service rope maintenance with grease pressurised through nozzle that grips the rope and forces lubricant between strands. (3) Brush / drip — slow-speed manual maintenance. Hot-dip gives best impregnation; pressure-spray is best for in-service ropes that cannot be removed.

Why asphaltic base?

Oxidised asphalt provides four functions: (1) high tackiness — sticks to rope surface in heavy wind and rain, (2) high film strength — resists squeeze-out between strands under tension, (3) UV / weathering resistance — outdoor service life, (4) cost-effective high-MW film former.

Asphaltic base is essential for wire rope grease performance. Pure mineral oil + tackifier alone gives only 30-50% of the protection of asphaltic-base formulation. Asphaltic content typically 25-45% in finished grease.

Wire rope failure modes?

Three primary failure modes that wire rope grease addresses. (1) Internal fretting wear at strand-on-strand contact — the rope flexes at sheave and the strands rub on each other. Without lubricant, fretting wear accumulates and the rope fails internally before external inspection shows it.

(2) Corrosion — atmospheric moisture, salt spray, industrial chemicals attack the inner wires. (3) Stress corrosion cracking under sustained tension. EP + AW additives address fretting; CI + asphaltic barrier address corrosion. Wire rope life is 3-5x longer with proper lubrication vs unlubricated.

Indian wire rope grease volume — Coal India / SCCL underground mine hoist ropes (200-300 MT/year per major mine), JNPT / Chennai / Mundra / Cochin port container crane ropes, Indian Railways / Metro elevator ropes, NTPC ash-handling conveyor ropes, dragline ropes (Singareni, MCL).
