Manufacturing Process

Six-Step EP2 Production
From Base Oil to Drum

Base Oil Charge & Heat to 80 °C
Charge ~60% of total Group I SN500 base oil into the saponification kettle. Heat to 80 °C with low-speed agitation. The remaining 40% base oil is held cold for cooling addition later in the cycle.

Add 12-Hydroxystearic Acid
Add 9% 12-HSA fatty acid into the warm base oil. Melt and dissolve completely — 12-HSA melts at 76-78 °C. Continue agitation to ensure full dissolution before the alkali addition. Pre-warming the 12-HSA bag separately reduces dissolution time.

Lithium Hydroxide Slurry Addition
Prepare LiOH·H2O slurry — 1.5% LiOH dispersed in 5-10% warm water. Add slurry into the kettle slowly with high agitation. Saponification reaction begins: 12-HSA-COOH + LiOH → 12-HSA-COOLi + H2O. Exothermic; kettle temperature rises to 90-105 °C.

Heat to 195-205 °C for Saponification Completion
Continue heating with steady agitation. Soap melts and disperses through the base oil. Hold at 195-205 °C for 30-45 minutes to drive saponification to completion. Water of saponification flashes off. Pre-dehydration phase — total mass loss 2-3% from water flash.

Dehydration & Cool to 140 °C
Apply vacuum (200-400 mmHg) at 140-150 °C to strip residual water. Add the 40% cold base oil hold — cools the batch from 195 to 140 °C. The cooling rate sets the soap crystal habit and the final consistency. Slow controlled cool is critical for NLGI 2 grade.

Additive Addition & Milling
Below 110 °C add EP (sulphurised olefin), AW (ZDDP), AO (phenolic + aminic), CI (ASA + TTA + Ca nitrite), tackifier (PIB), dye. Mix 30 minutes. Pass through colloid mill (3-pass) for uniform consistency. Final QC sample. Drum / pail / bulk pack.

How is EP2 different from EP1, EP00, EP000?

NLGI grade is the consistency (working penetration). EP000 is liquid-like (445-475 penetration) — used in centralised lubrication systems and as gear lube. EP00 is semi-fluid (400-430) — also centralised systems and worm gear. EP0 (355-385) — soft grease for low-temperature start. EP1 (310-340) — softer general-purpose. EP2 (265-295) — the standard industrial grease. EP3 (220-250) — stiffer, for high-speed bearings.

Same lithium 12-OH soap + EP chemistry, just different soap percentage to give different consistency. EP2 uses ~9-12% soap; EP000 uses ~5-7% soap.

4-ball weld load for EP2?

BIS IS 7623 specifies 4-ball weld load (ASTM D2596) ≥ 250 kgf for EP2 grease. Premium industrial EP2 targets 315-400 kgf. Achieved by sulphurised olefin EP additive (3-5% in finished grease, giving 1.5-2.5% active sulphur), often co-formulated with phosphate ester or Mo-DTC for additional EP synergy. 4-ball wear (D2266) target wear scar < 0.55 mm. Timken OK Load (D2509) target 40+ lbf for premium EP2.

Why is dropping point 185-195 °C?

Lithium 12-hydroxystearate soap melts around 190-200 °C — dropping point (ASTM D2265) is the temperature at which the grease structure breaks down and oil drops. Lithium 12-OH is intrinsically a 200 °C-grade thickener. Operating temperature recommendation is dropping point minus 30 °C — so EP2 lithium grease is good for continuous service up to 130 °C, with brief excursions to 160 °C.

For higher operating temperature, lithium complex (drop >260 °C, service to 150-180 °C continuous) or calcium sulfonate complex (drop >300 °C, service to 180-200 °C continuous) is used.
